Hot-dip galvanized (HDG) and electro-galvanized (EG) fasteners are the two most popular anti-rust surface treatments in the global fastener industry. Electro galvanizing, also known as cold galvanizing, is an electrolytic room-temperature plating process. The fastener is placed in a zinc salt solution tank, and a thin layer of pure zinc is electrically deposited on the surface. The plating layer is extremely thin, with uniform and smooth surface, beautiful appearance and high dimensional accuracy. Since the coating is only physically attached to the surface without alloy reaction, the bonding force is relatively weak.
Hot-dip galvanizing is a high-temperature immersion process. Fasteners are soaked in molten zinc liquid at over 450°C. The high-temperature reaction forms a thick and dense zinc-iron alloy layer on the steel surface. The coating is integrated with the base metal through metallurgical reaction, featuring ultra-thick thickness, strong adhesion and no easy peeling. It is a heavy-duty anti-corrosion process for industrial engineering.
The essential difference between the two processes lies in thecoating thickness and alloy structure, which directly causes a 10-level service life gap in salt spray and harsh environments.
The electro-galvanized zinc layer thickness is only 5–15μm. In neutral salt spray tests, it can only maintain 12–48 hours without red rust. The thin zinc layer is quickly consumed and loses protective effect, only suitable for indoor dry and low-corrosion scenarios.
The HDG alloy coating thickness reaches 60–120μm, with a dense zinc-iron alloy inner layer and pure zinc outer layer. It can stably pass 500–1000 hours neutral salt spray test without red rust. In actual outdoor open-air, coastal salt spray and humid industrial environments, the anti-rust life can reach 5–10 years, which ismore than 10 times the service life of electro-galvanized fasteners.
Appearance: EG has smooth, bright and delicate surface with uniform color; HDG surface is slightly rough with silver-gray matte texture and minor natural water ripples, which is a normal process feature.
Dimensional Tolerance: EG has ultra-thin coating with almost zero size change, no impact on thread assembly; HDG has thick coating, which requires thread tapping and tooth cleaning treatment to avoid assembly jamming.
Coating Adhesion: EG zinc layer is easy to scratch and peel off under friction; HDG alloy layer is metallurgically bonded with steel, resistant to friction and impact, not easy to fall off.
Electro-galvanized process is simple with low material consumption, so the unit price is cheaper, which is easy to attract customers to choose in one-time procurement comparison. Hot-dip galvanizing has high zinc liquid consumption and complex high-temperature process, so the unit cost is higher than EG fasteners.
Although EG fasteners have a low unit price, they are prone to rapid rusting in outdoor and humid projects, requiring frequent replacement, secondary maintenance and project rework, resulting in extremely high long-term hidden costs.
